Why a Pump Control Panel May Need Several SPDs

Pump control panels are often installed in remote or electrically exposed locations.

Typical applications include wastewater lift stations, irrigation sites, boreholes, reservoirs, water-treatment systems and outdoor municipal pumping stations.

These panels may contain a PLC, VFD, HMI, control transformer, 24V DC power supply, remote I/O and communication equipment.

A transient can enter through the main power supply. It can also enter through an external sensor, control or data cable.

Complete protection therefore follows every conductive path that enters or leaves the cabinet. Power, data and signal SPDs must also use a coordinated bonding arrangement. [4]

Three-Phase AC SPD Selection

Do not select the SPD only from the pump motor kilowatt or horsepower rating.

Pump power affects the breaker, contactor, VFD and cable design. It does not, by itself, determine the correct Uc, Up, pole arrangement, protection mode or discharge-current rating.

IEC 61643-11:2025 covers SPDs connected to AC low-voltage power systems and defines their performance, safety, rating and test requirements. [1]

Tipe 2 SPD

A Type 2 SPD is commonly evaluated at a downstream pump control panel where coordinated protection is already installed at an upstream distribution board.

It is used to limit residual lightning-induced surges and switching transients before they reach the VFD and control electronics.

Tipe 1+2 SPD

A Type 1+2 SPD may need evaluation where the pump cabinet is located at an exposed incoming position, connected to an overhead supply or placed at a lightning-protection zone boundary.

An outdoor enclosure alone does not automatically require a Type 1+2 SPD.

Do not select 3P, 3P+N or 4P from a photograph

The correct pole arrangement depends on whether neutral enters the cabinet, how the loads are connected, the earthing system and the required protection modes.

SPD Protection for a VFD Pump Panel

The normal AC surge-protection position is on the incoming side of the VFD.

The SPD may be installed at the pump-panel incomer, at the VFD input distribution point or at a coordinated upstream board.

The objective is to limit incoming transient overvoltage before it reaches the VFD rectifier, DC bus and control electronics.

Do not treat the VFD output as normal mains power

A VFD output is a switched PWM waveform. Long motor cables and fast switching can create high dU/dt stress at the motor terminals.

Drive-approved dU/dt filters, sine-wave filters, output reactors, suitable motor cables and inverter-duty motors are used to manage this type of stress. [5]

Do not connect a standard AC distribution SPD directly to a VFD output unless the VFD manufacturer and SPD manufacturer approve that exact application.

Control Power and 24V DC Protection

A pump control panel may contain several voltage levels.

A typical panel may use 380V, 400V, 415V or 480V three-phase power, 110V or 230V AC control power and 24V DC for the PLC, sensors and relays.

These circuits should not be treated as one protection point.

AC control power

Where the control transformer or auxiliary supply is connected to an exposed circuit, use an AC SPD matched to the actual control voltage and wiring arrangement.

Confirm whether protection is required on the transformer primary, transformer secondary or a separate auxiliary input.

24V DC control circuits

A low-voltage DC SPD must tolerate the normal operating voltage without conducting during expected supply variation.

Confirm the maximum DC voltage, circuit current, conductor arrangement, grounding method and acceptable voltage drop.

Do not use a mains AC SPD on a 24V DC circuit

A device for a three-phase or single-phase AC supply is not a substitute for a low-voltage control or signal SPD.

Level Sensor and Pressure Sensor Protection

External field instruments are among the most important protection points in a pump station.

Common field devices include hydrostatic level transmitters, ultrasonic sensors, pressure transmitters, flow meters, float switches and high-level alarms.

The correct SPD depends on the electrical interface, not only the name of the instrument.

4–20mA transmitters

For a 4–20mA loop, confirm whether the transmitter is two-wire or four-wire.

Also confirm the loop voltage, permitted series resistance, voltage drop, conductor count, grounding method and any HART or hazardous-area requirement.

Excessive series resistance can reduce the voltage available to the transmitter.

The SPD must protect the loop without preventing normal operation.

Float switches and digital inputs

A float switch may use a dry contact, 24V DC input, AC control circuit or proprietary controller connection.

Confirm the circuit voltage before choosing the signal SPD.

A product for a low-voltage PLC input may not be suitable for a 110V or 230V AC float-switch circuit.

RS485, Modbus, Ethernet and PoE Protection

Pump stations often use RS485 or Modbus RTU to connect VFDs, remote I/O, flow meters, level controllers and SCADA gateways.

The signal SPD must match the interface voltage, conductor arrangement, data rate, capacitance, shielding and grounding method.

IEC 61643-21:2025 applies to SPDs connected to telecommunications and signalling networks.

It also covers lines that transmit power and data together, including PoE applications. [2]

Install signal SPDs at the cable entry

Place a signal SPD close to the point where the external cable enters the cabinet.

Avoid routing the protected cable back beside the unprotected incoming cable for a long distance.

Outdoor Pump Station Installation and Grounding

An IP-rated enclosure protects against environmental entry such as dust and water.

It does not stop transient overvoltage entering through an electrical conductor.

The installed performance of the SPD also depends on its location, connecting-conductor length, cable routing and equipotential bonding.

Recommended practices

  • Install the SPD close to the cable-entry point.
  • Use a short and direct connection to the PE or bonding bar.
  • Keep unprotected wiring away from protected wiring.
  • Separate motor power, analog signal and communication wiring.
  • Use sealed and organised cable entries.
  • Control condensation, corrosion and cabinet temperature.
  • Provide access for module replacement and inspection.

Confirm the normally open, normally closed and common contact logic, contact rating and PLC input voltage before wiring the alarm.

  • Inspect the visual status indicator.
  • Test the remote alarm input.
  • Check terminals for looseness or overheating.

  • Review the installation after a major lightning event.
