In many pluggable SPDs, the removable protection module can be replaced without disconnecting and rewiring the base—but only when the existing base is undamaged and the replacement cartridge is fully compatible.
The correct procedure is to isolate the relevant circuit, verify absence of voltage, record the original module, remove it according to the manufacturer’s release mechanism, inspect the base, install the matched replacement and confirm the local and remote status.
This guide focuses on how to replace a pluggable SPD module. For guidance on failure indicators and deciding when a cartridge has reached end of life, see the SPD Cartridge Replacement Guide.
De-energize the relevant circuit and verify absence of voltage unless the exact manufacturer documentation and approved site procedure explicitly permit another method. Record the original model and pole position, release and remove the cartridge as instructed, inspect the base and terminals, compare the complete electrical and mechanical specification, insert the compatible replacement fully, then verify the indicator and remote alarm.
“Pluggable” describes the construction. It does not automatically mean hot-swappable.
Do not select a replacement only by its housing shape, color or Imax value.
A new cartridge cannot correct burned contacts, loose terminals or a damaged latch.

Can You Replace Only the Pluggable SPD Module?
In many modular surge protective devices, yes. The removable cartridge is designed to be replaced while the wired base remains installed on the DIN rail.
Module-only replacement is appropriate only when the original base, terminals, internal contacts, locking mechanism and surrounding conductors remain in serviceable condition.
Follow the exact product instructions, approved electrical safety procedure and applicable local requirements. Where manufacturer instructions require a specific release tool or extraction point, use only the documented method.
How to Replace a Pluggable SPD Module Step by Step
The precise latch, release point and extraction method vary by product series. The following is a general replacement sequence for modular DIN-rail SPDs and does not replace the manufacturer’s instructions.
Identify and Isolate the Relevant Supply
Identify the circuit feeding the SPD. Open the correct isolator, circuit breaker, fuse switch, PV DC isolator or dedicated backup protective device according to the approved site procedure.
Prevent Unintended Re-Energization
Apply lockout and tagout where required. In PV applications, remember that illuminated modules can continue producing DC voltage even when the inverter AC supply is switched off.
Verify Absence of Voltage
Use an appropriate verified test method at the relevant points. Do not rely only on an open switch handle, a dark indicator window or an inactive downstream load.
Record the Original Cartridge
Photograph the complete SPD, front label, cartridge model, electrical ratings, status indicator and pole position before removal. Record whether it is L1, L2, L3, N, positive or negative where applicable.
Release the Retaining Mechanism
Release the latch, retaining tab or manufacturer-specified locking feature. Do not pry the cartridge with a tool unless the documented procedure specifies the tool and the correct release point.
Remove the Old Module
Pull the cartridge along the intended guide direction. Avoid excessive twisting, lateral movement, pulling on conductors or using the indicator window as a handle.
Inspect the Base and Surrounding Installation
Check the cartridge slot, internal contacts, locking mechanism, terminals, DIN-rail mounting and nearby conductor insulation for burns, deformation, corrosion, looseness or contamination.
Compare the Replacement Cartridge
Compare the full product code, application, Uc or Ucpv, SPD Type, discharge-current ratings, Up, protection mode, pole position, dimensions, contacts and mechanical keying.
Insert and Lock the New Module
Align the compatible cartridge with the guide and correct position. Insert it evenly until it is fully seated and the retaining mechanism engages. Stop if unusual force is required.
Restore Power and Verify Operation
Re-energize according to the approved procedure. Confirm that the local indicator shows the expected normal state and verify the wired remote alarm or PLC input where fitted.
A module can look similar while having different contact geometry, voltage rating, protection mode or approved base combination. Resistance during insertion is a reason to stop and recheck compatibility.
How to Match the Correct Replacement SPD Cartridge
The safest replacement is the cartridge specified for the original SPD base and product series. Mechanical fit alone does not prove electrical compatibility.
| Parameter | What to Confirm | Why It Matters |
|---|---|---|
| Manufacturer and series | Original base family, cartridge code and approved replacement code | Different series may use different contacts, keying, indication and tested assemblies. |
| AC or DC application | AC distribution, PV DC, battery DC or another dedicated circuit | AC and PV DC replacement cartridges are not interchangeable. |
| Uc or Ucpv | The original continuous operating-voltage rating | A different rating may alter reliability and protection performance. |
| SPD Type | Type 1, Type 2 or Type 1+2 | The replacement must preserve the intended surge-current function. |
| In, Imax and Iimp | All applicable discharge-current ratings | Similar-looking cartridges may have different surge-handling capability. |
| Up | The voltage protection level | Changing Up may affect coordination with protected equipment. |
| Protection mode | L-N, L-PE, N-PE, positive-to-earth or negative-to-earth | An N-PE cartridge may differ from a phase or PV cartridge. |
| Pole position | L1, L2, L3, N, positive or negative | Not every position in a multi-pole SPD necessarily uses an identical module. |
| Mechanical compatibility | Width, pins, guide rails, latch and keying | The cartridge must seat and lock without modification or excessive force. |
| Remote indication | Compatibility with the base’s local and remote status mechanism | The cartridge may fit while the alarm mechanism does not operate correctly. |

Changing the voltage rating may also change Up and the tested performance of the complete SPD. If a different rating appears necessary, review the original SPD selection rather than treating it as a routine cartridge swap.
Can You Replace Only One Pole?
Individual cartridge replacement may be possible when the manufacturer permits it and the remaining modules and base are undamaged. Record the exact failed position and inspect the other modules before returning the assembly to service.
In 3+1 arrangements, do not confuse the dedicated N-PE module with the phase modules. They may use different internal protection elements and ratings.
How to Inspect the Existing SPD Base
The base carries the wiring terminals and forms part of the cartridge contact system. It should not be reused automatically simply because it remains attached to the DIN rail.
| Inspection Point | Reusable Condition | Replace or Investigate If |
|---|---|---|
| Cartridge slot | Clean, correctly shaped and free from contamination | The slot is melted, cracked, carbonized or deformed. |
| Internal contacts | Aligned and free from visible burning or severe oxidation | Contacts show pitting, arcing, discoloration, looseness or corrosion. |
| Locking mechanism | Engages securely and holds the cartridge firmly | The latch is broken, weak, jammed or unable to retain the module. |
| Terminal area | No overheating, loose parts or damaged insulation | There are burn marks, softened plastic, loose terminals or conductor discoloration. |
| DIN-rail mounting | The base remains straight and securely fixed | The base is loose, tilted, cracked or partly released from the rail. |
| Environment | Dry, clean and within the intended enclosure condition | Water, condensation, conductive dust, oil, salt or corrosion is present. |

Installing a replacement into burned, loose, corroded or mechanically damaged contacts can create unreliable connection and further heating. Replace the complete assembly if base integrity cannot be confirmed.
How to Confirm the Replacement Was Successful
A normal indicator is necessary, but it is not the only post-replacement check.
A green or normal window generally indicates that the cartridge has not shown internal disconnection. It does not by itself prove that grounding, connection length, backup protection, system voltage or the complete surge-protection design is correct.
When Must the Complete SPD Be Replaced?
Replace the base and cartridge together when:
- the base is burned, melted, cracked, carbonized or deformed;
- contacts show severe arcing, pitting, corrosion or heat discoloration;
- the terminal area or conductor insulation has overheated;
- the locking mechanism cannot retain the cartridge securely;
- the DIN-rail clip is damaged or unstable;
- the replacement cartridge cannot seat fully without force;
- water, conductive dust or corrosion has entered the base;
- the remote-contact mechanism no longer changes state correctly;
- the original series is discontinued and compatibility cannot be confirmed;
- the manufacturer requires a matched base-and-cartridge replacement.
AC SPD vs Solar PV DC SPD Replacement
| Replacement Point | AC Distribution SPD | Solar PV DC SPD |
|---|---|---|
| Main voltage parameter | Confirm Uc and the AC system arrangement. | Confirm Ucpv against the maximum PV array voltage. |
| Isolation | Isolate the relevant AC supply and verify absence of voltage. | Account for voltage produced by illuminated PV modules and isolate the DC source correctly. |
| Module position | Confirm L, N, PE, L-N, L-PE or N-PE position. | Confirm positive, negative, earth and the specified PV protection arrangement. |
| Replacement cartridge | Match the original AC series, Uc, Type and protection mode. | Use a PV DC cartridge approved for the original base and Ucpv. |
| Common error | Mixing phase cartridges with dedicated N-PE modules. | Using an AC cartridge, wrong Ucpv or incorrect polarity position. |

Pluggable SPD Replacement FAQ
Can I replace only the pluggable SPD cartridge?
In many modular SPDs, yes. The wired base may remain installed if it is clean, undamaged, mechanically secure and compatible with the exact replacement cartridge.
Must the circuit be de-energized before replacement?
The relevant circuit should normally be isolated and absence of voltage verified unless the exact product documentation and approved site procedure explicitly permit another method. Pluggable does not automatically mean hot-swappable.
Can I use a replacement cartridge from another brand?
Do not assume cross-brand compatibility. Similar-looking cartridges may have different contacts, keying, voltage ratings, protection modes and tested base combinations.
Can I install a higher-Uc module in the same base?
Not as an automatic substitute. Changing Uc may also affect Up and the tested performance of the assembly. Review the full SPD selection before changing the voltage rating.
Can only one pole be replaced?
Often yes, when individual cartridges are manufacturer-replaceable and the remaining modules and base are undamaged. Confirm the exact pole position and protection mode before installation.
What should I do if the new cartridge does not fit?
Stop and recheck the complete product code, product revision, Uc or Ucpv, protection mode, dimensions, contact arrangement and mechanical keying. Do not modify or force the cartridge.
When should the complete SPD base be replaced?
Replace the complete SPD when the base has burns, cracks, melting, corrosion, damaged contacts, loose terminals, a broken latch, water ingress or unreliable cartridge seating.
Can an AC cartridge be used in a solar PV DC SPD?
No. A PV DC replacement must match the original PV design, Ucpv, protection arrangement, surge ratings, product series and base interface.
Does a green indicator prove that the entire SPD system is correct?
No. It generally indicates that the cartridge has not shown internal disconnection. It does not prove that grounding, backup protection, wiring or voltage selection is correct.
What should I do if the new module fails again?
Do not continue replacing cartridges without investigation. Check the actual system voltage, original SPD selection, backup protection, terminals, grounding, enclosure condition and event history. See the SPD Failure Inspection Guide.
